Why activewear is a different build

Activewear is not streetwear in a stretch fabric. The fabric moves under load, so the pattern has to be drafted with negative ease and the seams have to be built to stretch with it rather than resist it.

That has practical consequences for a first order. Fit tolerance is tighter, because a legging that is 2cm out reads as a fault rather than a preference. Fabric choice and pattern are coupled, so changing the fabric after fit approval usually means re-sampling. And seam construction has to be specified deliberately — an overlocked seam and a flatlock seam in the same garment behave differently against the skin over an hour of training.

Fabrics

Activewear fabric is selected on stretch and recovery, not only on weight. Recovery — whether the fabric returns to shape after being stretched — is what determines whether a legging still fits after twenty washes, and it is worth specifying alongside composition.

  • Polyester–elastane knits for leggings and bottoms
  • Nylon–elastane where a softer hand and higher recovery are wanted
  • Performance polyester jersey and pique for tops
  • Sports mesh for panelling and ventilation
  • Brushed-back stretch fabrics for cooler-weather training

Moisture-management and other performance finishes are available depending on the fabric sourced. We will tell you what a given fabric actually does rather than describing every option as technical — if a specific performance claim matters to your marketing, it should be confirmed against the mill specification for the fabric selected, and we can provide that at sampling.

Construction

Seam construction is specified per garment and affects both comfort and cost.

  • Flatlock seams where seam bulk against the skin matters
  • Coverstitch hems and waistbands
  • Gussets in bottoms for range of movement
  • Elastic and encased waistbands, with or without drawcord
  • Bonded and taped finishes where the fabric and design suit them

Pockets, waistband height, and whether a legging is squat-opaque at full stretch are all decided at pattern stage. Opacity in particular should be checked on the physical sample, not assumed from the fabric weight.

Decoration

Activewear decoration has to survive stretch and repeated washing, which rules some methods in and others out.

  • Sublimation — all-over graphics and panels on polyester
  • Heat transfer and DTF — logos on stretch fabrics where print must move with the garment
  • Reflective transfers for low-light training wear
  • Embroidery — suitable on stable areas and heavier layers, generally not on high-stretch panels
  • Silicone and heat-sealed labels for a tagless finish

Embroidery on a high-stretch panel will pull and can distort the garment. Where a brand wants a raised logo on a legging, a silicone or high-density transfer is usually the better answer, and we will say so at quotation.

Sampling and production

We prepare a digital mockup first. Sampling depends on the product, quantity and development requirements. For projects requiring a physical sample, we can produce one before bulk manufacturing. For selected low-MOQ orders, a pre-production sample/video may be prepared for approval before the bulk run proceeds. The exact sampling process, cost and timeline are confirmed with the quotation. For activewear specifically, plan for a fit round — negative-ease patterns rarely land perfectly first time, and a sample is where that gets resolved.

Production lead time depends on quantity, construction, materials and customization. The confirmed production schedule is provided with the quotation after specifications are reviewed. Garments are inspected against the approved design or sample before packing, and international shipping can be arranged.

Labelling

Activewear is usually finished tagless, with heat-sealed or printed inner labels rather than a woven neck label that can chafe. Care, size and content labelling, hangtags and custom packaging are all produced to your specification. Our private label service covers the full programme where you want it handled end to end.

Frequently asked questions

Can you manufacture squat-proof leggings?
Opacity at full stretch depends on the fabric, its weight and the pattern. It is something to verify on the physical sample rather than assume from a specification — we will flag the fabric selected and you can check the sample under stretch before approving bulk.
Can you make activewear with moisture-wicking fabric?
Yes, depending on the fabric sourced for your order. Where a specific performance property matters to how you market the product, we can provide the mill specification for the selected fabric at sampling so the claim is supported.
Can you embroider our logo on leggings?
Embroidery on a high-stretch panel tends to pull and distort. For leggings we would usually recommend a silicone, heat-transfer or high-density print logo instead, and will say so when quoting.
Can we use our own patterns?
Yes. Send graded patterns, a tech pack with a measurement chart, or a reference garment to match. Once the fit is approved we grade it across your size run and hold it for reorders.
Do you produce sports bras?
Yes, as part of an activewear range. Support level, construction and cup treatment should be specified at enquiry, as they materially change the pattern and the sampling process.
